Fuel Fill Door Stuck Closed

Jump to the fix

Severity

Low

Can I keep driving?

Usually drivable; have it fixed at the first opportunity.

First step

Operate the release and listen at the door, then check whether the actuator is being commanded in live data

What does it mean?

P04B6 is the mirror image of the stuck open fault: the fuel filler door will not open when the module releases it, or the position feedback keeps reporting the closed state after an open command. The module knows it has energised the release actuator and expects the position sensor to change within a short time window; when it does not, the code is stored. Most of the time the underlying issue is mechanical, because the door and its latch live on the outside of the vehicle and collect dirt, water and ice. The customer complaint is direct and obvious, since the vehicle cannot be refuelled until the door is opened, and many vehicles provide a manual emergency release inside the luggage compartment for exactly this situation.

Symptoms

  • Fuel filler door does not open when the release is operated
  • No click from the actuator, or a click with no door movement
  • Vehicle cannot be refuelled without using the emergency release
  • MIL (check engine lamp) on with related fuel filler door codes
  • Live data shows the door status as closed while the door is physically open
  • Warning message about refuelling not being available on some vehicles

Likely causes

  • Ice or frozen moisture holding the door shut in cold weather
  • Corroded or seized latch mechanism and hinge after years of exposure
  • Broken or weak door spring so the door does not pop out after release
  • Release actuator or solenoid failed mechanically while its circuit still tests normal
  • Bent door or striker after a light impact, jamming the latch
  • Paint build up around the door edges from a body repair, effectively gluing the door shut
  • Position switch stuck in the closed state, so the module sees no change even though the door opened

How to fix it

  1. Operate the release and listen at the door, then check whether the actuator is being commanded in live data
  2. Use the manual emergency release to open the door, then inspect the latch, striker, hinge and spring for corrosion, ice, dirt or damage
  3. Manually move the position switch plunger while watching live data to confirm the switch itself can report both states
  4. Lubricate and free the mechanism, then retest before considering any part replacement
  5. Check the actuator connector for corrosion and measure the winding, since water intrusion is common at this location
  6. Check for paint or sealer build up around the door edges after previous body repair work
  7. Repair or replace the latch, spring, actuator or switch as indicated, then cycle the door repeatedly and verify the status changes every time
